ZF has launched repair kits designed to allow mechanics to replace individual parts in electric vehicle drive units rather than discarding entire assemblies. This approach directly challenges the current industry practice of scrapping whole motors when a single bearing or gear wears out, potentially delivering cost and resource benefits for vehicle owners and service centers.

The supplier’s new repair solutions cover more than 100 different variants for electric axles, including hybrid transmissions. The Repair Kit RD specifically targets reduction gearbox bearings—components that frequently fail under high torque loads but often lead to full motor replacements. Additional kits address hybrid modules, inverters, and mechatronics, which are the electronic control units responsible for managing transmission operations.

Bearings in these systems typically degrade due to inadequate lubrication, contamination, or improper alignment, causing failures that usually necessitate replacing the entire motor. ZF’s targeted repair approach instead enables component-level replacements, minimizing waste and reducing vehicle downtime. This method supports the company’s broader Maintain-Repair-Replace strategy, which emphasizes fixing individual parts whenever feasible rather than replacing entire assemblies.

Kits extend EV drivetrain lifespan

Markus Wittig, the leader of ZF Aftermarket for passenger vehicles, described the kits as a “significant advancement” in prolonging the operational lifespan of electrified drivetrains. He emphasized that workshops now have additional options to shorten repair times, lower costs, and promote sustainable resource use. With over six million electric motors already produced for automakers, ZF possesses extensive expertise in these systems.

These kits complement a growing aftermarket for refurbished EV parts, where some drive units for early models like the Hyundai Kona and Kia Niro are now available at up to 30% lower prices than dealer replacements. Remanufactured motors for the Tesla Model S and Renault Zoe are also part of this trend, though labor requirements and compatibility issues continue to limit adoption for many service centers.

ZF’s wider remanufacturing catalog for electrified vehicles includes roughly 2,400 transmission entries, including around 600 mechatronics parts. The company’s electric vehicle parts range covers about 92% of Europe’s 20 most common EVs, encompassing brakes, steering, suspension, and drivetrain fluids, not just these new repair kits. This extensive range positions ZF as a full provider for repairs in electrified vehicles.

Cost, compatibility, and adoption hurdles remain

ZF has not yet disclosed which specific vehicles the new repair kits will support or their pricing structure. Without this information, assessing the practical cost savings for owners or workshops remains difficult. While the kits may reduce expenses for frequent failures, the absence of clear details leaves uncertainty about their real-world adoption and effectiveness.

Shifting from full motor replacements to targeted component repairs aligns with broader industry trends. As electric vehicles gain wider adoption, there is increasing pressure to extend component lifespans and reduce maintenance expenses. For example, the EU’s right-to-repair initiatives seek to simplify vehicle maintenance, though ZF has not confirmed whether its approach aligns with these policies. The repair kits represent a move toward modular solutions, potentially decreasing waste and prolonging the usable life of EV components.

Adoption of this strategy faces challenges. The kits are rolling out in the coming weeks, and their success will depend on how accessible they prove to be in practice.

ZF’s development of these repair kits reflects a broader industry shift toward sustainability in vehicle maintenance. The company’s decision to target high-wear components like bearings and gearboxes addresses a critical gap in EV serviceability, one that could significantly reduce electronic waste while lowering repair costs for consumers.

With electric vehicle adoption accelerating, the demand for cost-effective and environmentally responsible maintenance solutions is rising. ZF’s kits may help bridge that gap, though their long-term impact will hinge on widespread workshop adoption and clear pricing transparency.
